When brush riggings or slip rings begin to fail, rotor excitation becomes unstable, leading to electrical imbalance and, in severe cases, complete mechanical failure. Brush riggings are the mechanical assemblies that hold, position, and guide the brushes inside an AC synchronous or DC motor, while slip rings are electromechanical components that transfer current between stationary and rotating parts of the motor. Failures within these systems can create a cascade of electrical and mechanical issues, including:

Voltage imbalance: Poor slip‑ring contact causes fluctuating rotor current, distorting the magnetic field. Stator windings experience uneven loading and elevated heating.

Harmonic distortion: Arcing or intermittent brush contact introduces electrical noise. These harmonics reflect back into the stator circuit, increasing losses and reducing efficiency.

Thermal stress: Unstable rotor fields force the stator to compensate magnetically, increasing I²R losses, raising operating temperatures, and accelerating insulation aging.

Mechanical vibration: Slip‑ring arcing can create torque ripple that transfers through the rotor to the stator core, loosening wedges, degrading insulation, and increasing bearing load.

Reduced synchronism: In synchronous motors, unstable excitation can cause partial loss of synchronism, resulting in abnormal current draw, overheating, and potential tripping.

One of our winders recently received an unexpected visit after completing a surge test, a critical step in verifying the integrity of a motor’s winding. Surge testing applies a controlled high voltage pulse across the winding to expose weaknesses that aren’t visible through basic continuity checks alone. A hummingbird decided to rest on the electrical insulation paper, observing the technician’s every move, its wings perfectly still in a moment most people never get to witness. Motor 101 wrapped up — and what a session! Attendees deepened their understanding of electric motor theory, design principles, and common failure modes while sharing real-world shop knowledge that brought the classroom to life.

Routine maintenance is imperative. Small issues left unaddressed can escalate into major failures, potentially leading to costly downtime and operational disruption. H&N Electric® can help you build a comprehensive maintenance plan for your electric motors that includes offline insulation testing. A commonly used method of offline testing is Advanced Winding Analysis (AWA).

AWA provides insight that online tools simply cannot. While Electrical Signature Analysis (ESA) and Current Signature Analysis (CSA) evaluate motors under load, AWA assesses the insulation system directly, identifying degradation long before it becomes a winding fault. Since the electric motor is de‑energized, technicians and experts are able to directly measure the insulation’s resistance and voltage decay, isolating specific winding damage. Some key conclusions that can be made from AWA testing are:

- Insulation integrity: Resistance, leakage current, and voltage decay trends show how well the insulation resists electrical stress.
- Winding fault isolation: Identifies turn‑to‑turn degradation, contamination, moisture ingress, and thermal aging.
- Dielectric strength: Determines whether insulation can survive operating voltages and transient spikes.
- Predictive failure indicators: Detects early‑stage breakdown long before it becomes a running fault.
